A custom floor vent made from smart-core flooring and plywood.

Materials

1/2 plywood (high quality)

Spray adhesive 3M 90

1/2 screws (to adjust the height)

1/8 x 3/4 x 6’ aluminum strip

3/4 screws (for the aluminum band)

Tools

Clamps, drill, countersink drill bit, screw driver, Shaper Origin (duh!). Also, a normal router and flush trim bit with the bearing at the top (if the subfloor is not level).

Instructions

To Cut the Vent: Glue the floor work piece to the 1/2 plywood piece. Cut the vent with Origin. The holes will helix. I increased the plunge speed to 20 or 25 to speed the cutting. Drill pilot holes in the for the aluminum band. To bend the aluminum, use the clamp to bend the aluminum around the edge. Screw the aluminum to the side. Work your way around the vent. To Cut the Floor: Put shaper tape on all sides of the vent. The Origin is front heavy and you need to flip sides as you cut. After your hole is cut, it might be a good idea to use a normal router that is attached to a piece of plywood (that is much wider than your hole) to mill down the subfloor to a consistent thickness. A flush trim bit with the bearing at the top would be the best way to accomplish this step.
