We had some wood-look plastic HVAC vents that were in bad shape. I was going to buy some new ones, but then realized I could just make my own with Shaper!

3/4" hardwood of your choice
1/4" plywood or similar for lower 'box'
The SVG file is sized for my vents, but you can modify it to any shape you like. To cut out, place your workpiece over a spoil board. I cut my workpiece slightly oversized, and used a tape board of the same thickness. You are cutting from the underside, so put the nicest side of the wood face down. Using the 1/4" bit, First cut out the slots in three inside cut passes of 1/4" each. For the final pass, cut to .76" to make sure you cut the full thickness. Next cut out the outside rabbet. I did this i two passes with the final depth of 1/2", which makes the thickness of the vent 1/4" over the flooring. I then cut the vents out on the table saw and rounded them over with a 3/16" bit. Finally I cut some 2" wide strips of 1/4" plywood on the table saw and glued up a "box structure" to the bottom. This will stick into your vent and hold it securely.
